How is calcined alumina produced?

1. Raw Material Sourcing

The production of calcined alumina starts with the selection of high – quality raw materials. The primary source of alumina is bauxite, a sedimentary rock rich in aluminum hydroxide minerals. These mines are carefully chosen based on the bauxite’s quality, which is determined by its alumina content, impurity levels, and other chemical and physical properties.

2. Bayer Process: Extracting Alumina from Bauxite

The Bayer process involves several steps:

  • Digestion: The bauxite is first crushed and ground into a fine powder. Then, it is mixed with a hot sodium hydroxide solution under high pressure. This causes the alumina in the bauxite to dissolve, forming a sodium aluminate solution. The chemical reaction can be represented as follows:

  • Clarification: After digestion, the undissolved impurities, known as red mud, are separated from the sodium aluminate solution by sedimentation and filtration. Red mud contains iron oxide, silica, titanium dioxide, and other insoluble substances. Proper disposal or reuse of red mud is an important environmental consideration.
  • Precipitation: The clarified sodium aluminate solution is then cooled, and seed crystals of aluminum hydroxide are added. This causes the aluminum hydroxide to precipitate out of the solution. The chemical reaction is:
    [Na[Al(OH)_4] (aq)\rightarrow Al(OH)_3 (s)+NaOH (aq)]
  • Calcination: The precipitated aluminum hydroxide is washed and then calcined at high temperatures. In this step, the water is removed from the aluminum hydroxide, converting it into alumina ((Al_2O_3)). The typical calcination temperature is around 1000 – 1200°C. The chemical reaction is:
    [2Al(OH)_3 (s)\xrightarrow{\Delta}Al_2O_3 (s)+3H_2O (g)]

3. Calcination for Producing Calcined Alumina

The alumina obtained from the Bayer process is not yet ready for many industrial applications. It needs to be further calcined to produce calcined alumina. The calcination process for producing calcined alumina is more complex and requires precise control of temperature and time.

  • Temperature and Phase Transformation: The calcination temperature plays a crucial role in determining the crystal structure and properties of the calcined alumina. At relatively low temperatures (around 1000 – 1200°C), the alumina is in the gamma – alumina phase. As the temperature increases to 1200 – 1400°C, the gamma – alumina gradually transforms into delta – alumina and then theta – alumina. When the temperature reaches above 1400°C, the final alpha – alumina phase is formed. Alpha – alumina is the most stable and desirable phase for many applications due to its high hardness, high refractoriness, and low reactivity.
  • Furnace Selection: We use different types of furnaces for calcination, such as rotary kilns and shaft kilns. Rotary kilns are widely used because they offer high throughput and good heat transfer efficiency. In a rotary kiln, the alumina powder is fed into the rotating cylinder, and hot gases flow through the kiln in the opposite direction. This counter – current flow ensures efficient heat transfer and uniform calcination of the alumina. Shaft kilns, on the other hand, are more suitable for small – scale production or when a specific calcination profile is required.
  • Calcination Time: Besides temperature, the calcination time also affects the quality of the calcined alumina. A longer calcination time can promote more complete phase transformation and remove more impurities. However, excessive calcination time can lead to sintering of the alumina particles, which may not be desirable in some applications. Therefore, we carefully optimize the calcination time based on the specific requirements of the final product.

4. Post – Calcination Processing

After calcination, the calcined alumina still needs some post – processing steps to meet the market requirements.

  • Grinding: The calcined alumina is usually brittle, and it needs to be ground to a specific particle size. We use ball mills, jet mills, or other grinding equipment to reduce the particle size of the calcined alumina. The particle size distribution is an important factor that affects the performance of the calcined alumina in different applications. For example, in the ceramics industry, fine – grained calcined alumina is preferred for making high – strength ceramic products.
  • Classification: After grinding, the calcined alumina powder is classified to separate particles of different sizes. This is usually done using air classifiers or screens. By classifying the powder, we can ensure that the final product has a narrow particle size distribution, which is beneficial for achieving consistent performance in various applications.
  • Quality Control: At every stage of the production process, strict quality control measures are implemented. We use advanced analytical techniques such as X – ray diffraction (XRD) to determine the crystal structure of the calcined alumina, and chemical analysis methods to measure the impurity levels. Only products that meet our strict quality standards are released to the market.
